Crusher Plant Preventive Maintenance: Building a Programme That Survives Production Pressure

Preventive maintenance on a crushing plant competes directly with production. Every hour spent on maintenance is an hour not spent producing, and when the plant is behind target the maintenance window is the first thing sacrificed. A programme that does not account for that pressure will not survive it.

Structure the programme by consequence, not by convenience

The common mistake is to build a maintenance schedule around what is easy to reach. A better approach is to rank components by what happens when they fail:

• Plant-stopping, long repair. Crusher main bearings, eccentric assemblies, main drive shafts, primary conveyor drives. Failure here stops production for days.
• Plant-stopping, short repair. Belts, couplings, screen springs. Failure stops production but the repair is measured in hours — if the spare is on site.
• Degrading, not stopping. Liners, jaw plates, screen mesh, chute wear plates. These reduce output and product quality gradually, and are the easiest to defer and the most expensive to defer for too long.

When production pressure forces a cut, the first group must never be the one cut.

Inspection intervals that reflect the duty

A crusher running an abrasive feed at high utilisation does not deserve the same inspection interval as one running intermittently on softer material. Intervals should be based on operating hours and feed abrasiveness, then adjusted based on what the inspections actually find.

The daily checks that pay for themselves

• Temperature. Bearing housing temperatures, checked at the same point and the same load condition, trend better than any other simple measurement.
• Vibration and noise. An operator who knows what the plant normally sounds like is a genuine condition-monitoring instrument.
• Conveyor tracking. A belt running off centre destroys itself and the structure around it.
• Dust accumulation. On motors, panels and cooling paths, dust is a slow failure being deposited daily.
• Oil and grease. Level, condition and evidence of contamination.

Shutdown planning

The value of a planned shutdown is decided before it starts. Three things determine whether the window is used well:

1. Scope defined in advance. A list built the morning of the shutdown is a list of whatever was visible, not whatever mattered.
2. Parts and fabrication ready. Replacement chutes, liners, shafts and supports should be manufactured before the shutdown, not measured during it.
3. Sequenced work. Mechanical, electrical and fabrication tasks scheduled so that trades are not waiting on each other in a confined area.

Record what you find, not just what you did

A maintenance record that says "greased bearings" has no future value. One that records measured temperature, measured clearance, liner thickness and the condition observed builds a picture over time — and that picture is what tells you when a component is approaching the end of its life rather than reporting that it has passed it.

Where an external contractor helps

Most plants can carry out routine maintenance with their own team. Where an industrial contractor adds value is in the work that needs capability the site does not keep on payroll: crusher overhauls, shaft and bearing work, structural repair, electrical fault investigation and the manufacture of replacement parts. Planning that work in advance — rather than calling it in during a breakdown — is what turns it from an emergency cost into a scheduled one.
